Conveyor Gearboxes

A conveyor gearbox reduces motor speed and multiplies torque so the drive pulley can pull the belt under load. South African plants typically use helical bevel, parallel shaft or shaft-mounted units, sometimes with fluid couplings, and selection hangs on service factor and thermal rating as much as nameplate power.

Helical bevel, parallel shaft and shaft-mounted reducers are the usual families on local belt conveyors. Fluid couplings or other soft-start arrangements appear on long or high-inertia conveyors where a direct mechanical start would shock the belt and gears. Ratio, service factor, mounting attitude and thermal rating matter as much as nominal kW. Hollow-shaft and bush-mounted designs simplify change-outs on stringer-mounted drives common on mine conveyors.

Gearboxes fail from overload, poor lubrication, misalignment, contaminated oil and repeated shock from blocked chutes or seized idlers. Specifying only “same size as existing” works for like-for-like swaps, but upgrades in tonnage or belt speed need a fresh torque calculation. Nameplate data, shaft sizes, mounting footprint and any VSD or soft-starter details belong in the first briefing, together with photos of the drive frame and coupling so suppliers can confirm drop-in fit.

Tripper, winch and feeder duties are not the same as a continuous head-pulley drive. Intermittent or high-starting-torque applications need a different service-factor conversation, even when the motor kilowatts look similar. Ask early whether spare parts are available in South Africa, what oil the unit uses, and whether it can be rebuilt locally — imported ratios with long lead times clash with fixed outage windows.

Gearboxes are replaced after bearing or gear wear, oil leaks that cannot be sealed reliably, or when a plant increases capacity and the existing unit runs hot. New projects specify the gearbox as part of a drive package with motor, coupling and base. Temporary hire units sometimes bridge a breakdown until a permanent replacement arrives.

Mining conveyors — surface and underground — are the heaviest users of industrial gearboxes, followed by cement, aggregate, power-station coal handling and bulk terminals. Food and FMCG warehouses use smaller units on package conveyors with cleaner environments but tighter hygiene and noise constraints. Chemical and fertiliser plants may need coatings or stainless fasteners for corrosive air.

Sites on the Highveld see wide ambient temperature swings that affect oil viscosity and thermal limits; coastal KwaZulu-Natal and Eastern Cape plants add humidity and corrosion. Suppliers familiar with your sector will ask the right questions about dust ingress, washdown and explosion-risk zones. Quarries that relocate conveyors seasonally should flag mobile or skid-mounted drives, because shock loading and frequent realignment change the practical service factor even when steady torque looks modest.

Specifications buyers should consider

The list below is a briefing checklist, not a datasheet. Exact ratings, dimensions and standards must come from the duty, existing plant records and the supplier quotation — do not treat generic web copy as a specification.

  • Reducer family: helical bevel, parallel shaft or shaft-mounted, including hollow-shaft versus solid-shaft arrangement.
  • Ratio and output speed that match the intended belt speed and pulley diameter, taken from calculation or the existing nameplate — not guessed.
  • Service factor and duty cycle: continuous head-end versus tripper, winch or feeder shock loading.
  • Thermal rating and cooling provisions for Highveld ambient swings or enclosed drive houses.
  • Mounting attitude, torque-arm or base footprint, and whether an adapter plate is acceptable.
  • Input connection: coupling type, fluid coupling, or direct motor flange, plus any VSD or soft-starter already in the circuit.
  • Lubrication: oil type, dipstick or sight-glass access, and whether a local rebuild shop can service the unit.
  • Corrosion and sealing for coastal KZN humidity or dusty transfer-house air, including breathers and shaft seals.

Factors that affect selection

  • Like-for-like interchangeability versus a modern equivalent with an adapter base — plants that standardise families simplify spares.
  • Starting method and belt inertia: fluid couplings and soft starts protect teeth when the conveyor is long or fully loaded.
  • Altitude and ambient temperature on the Highveld change cooling margins compared with a coastal nameplate assumption.
  • Access for cranage and whether the unit must be lifted in pieces on an elevated drive tower.
  • Rebuild capability and spare-part lead time in South Africa, especially for uncommon ratios.
  • Whether the quote is gearbox-only or part of a motor-coupling-base package with alignment responsibility.

Common problems and failure considerations

  • Chronic overheating from undersized thermal rating, blocked cooling paths or oil that is wrong for the ambient range.
  • Tooth and bearing damage from repeated blocked-chute or seized-idler shock that never appears on a steady-state kW calculation.
  • Oil leaks that are patched until contamination destroys the internals; breathers and seals need equal attention.
  • Misalignment to the motor or pulley that looks like a gearbox defect on vibration reports.
  • Imported ratios that cannot be replaced inside a planned shutdown, leaving the conveyor on a hire unit indefinitely.
  • Ignoring tripper, winch or feeder duty and fitting a continuous-duty catalogue selection that pits under shock.

Maintenance considerations

  • Sample oil and inspect magnetic plugs on a programme; progressive wear is cheaper to catch than a seized output shaft.
  • Keep breathers clean in dusty transfer houses so housings do not pump contaminants.
  • Verify alignment after any pulley or motor move; conveyor frames settle and twist over time.
  • Record running temperature against ambient on Highveld sites where day–night swings are large.
  • Plan rebuild-versus-replace using vibration and oil evidence, not only the nameplate.
  • Standardise lubricant types across a gearbox family so stores do not mix grades during a night shift.

Questions buyers should ask suppliers

  • Are you quoting a drop-in unit on the existing shafts and footprint, or an equivalent that needs an adapter base?
  • What service factor and thermal rating are you assuming for our duty and ambient conditions?
  • Can this unit be rebuilt in South Africa, and what is the typical spare-part picture for this ratio?
  • Should a fluid coupling or other soft-start device sit with this gearbox for our starting inertia?
  • What oil and seal arrangement do you recommend for Highveld temperature swings or coastal humidity?
  • Will you include coupling, guards and alignment, or is that a separate drive-package scope?

What to include when requesting a quote

Clear briefs produce comparable quotations. Include what you know, and mark estimates separately from measured values. Photos and drawings help more than extra adjectives.

  • Nameplate photos: ratio, kW, serial, mounting and any thermal or service-factor marks.
  • Shaft sizes, keyways, hollow-shaft bush details and coupling type.
  • Mounting footprint, torque-arm layout and whether the base is stringer-mounted or a soleplate.
  • Duty: head pulley, tripper, winch or feeder; continuous versus intermittent; known shock events.
  • Motor speed, VSD or soft-starter details, and any fluid coupling already fitted.
  • Site ambient: Highveld, coastal KZN/Eastern Cape, underground heat or washdown.
  • Whether you need exact interchangeability, a hire unit, or a capacity-upgrade calculation.
  • Plant suburb or mine name so travel, cranage and after-hours call-out assumptions are realistic.

Frequently asked questions

Is a same-size gearbox swap enough if we have increased tonnage?

Not necessarily. “Same size as existing” is reasonable for a worn unit on unchanged duty. If belt speed, lift or loading has increased, torque and thermal rating need a fresh calculation. An undersized reducer that only survives by running hot is already costing availability.

What should we treat as service factor on a conveyor gearbox?

Service factor is a qualitative margin for shock, starts and duty cycle — not a marketing extra. Head-end continuous running, tripper travel and feeder starts are different conversations. Give suppliers the real duty, including blocked-chute events, rather than asking them to pick a factor in isolation.

When do fluid couplings belong with the gearbox quote?

On long or high-inertia conveyors, and on feeders with harsh starts, a fluid coupling or other soft-start device can spare both gears and belt. If a VSD already ramps the motor, say so — stacking starting methods without a plan creates confusion at commissioning.

Should we quote the gearbox alone or as a full drive?

Quote the gearbox alone when the motor, coupling and base are sound and you need interchangeability. Quote a drive package when alignment, starting method or capacity is changing. Matching both specialist types to one brief lets you compare component versus assembled options.
